After all that!

I have spent all day adding shipping modules for Europe and the rest of the world. I have set up the zones correctly, but now when I make a test purchase and come to checkout, I get the following message:

The cart items combined weight is too big for all the possible shipping methods

There are 194 options in total (well you did say I could add as many as I liked!):

Having said that, although my chosen address is Singapore, it still tries calculating for Europe! Despite me declaring the shipping zone as rest of world!!

Weird.

I used 1.4.4 I have just upgraded to 1.4.7 (I only installed a couple of weeks ago!)

If by Sub zone you mean a group that is set up like the Europe group that has the countries included in it then yes I have set that up the same way.
